Joey explained that the challenge in creating these headphones was that his team had to prototype the assembly, simulate the head's functionality and acoustic harmony, while also conducting market research, developing wearable devices for the target audience, and gathering more usage reports. While BOSE's rapid prototyping service was used to create the main components, early versions of the BOSEbuild headphones arrived from the factory without the earcups attached; this is where the Ultimaker 3D printer came in handy, allowing them to print the necessary test parts and make improvements internally.

"The only reason we were able to test headphones so quickly and at such low cost is because the team could use the in-house Ultimaker printer , instead of spending three days and $30 to $40 on outsourcing, just three hours and a few dollars printing new parts on Ultimaker. By saving valuable time and money by 3D printing on Ultimaker , the BOSEbuild team could focus on the other conditions required to complete the design process," Joey said.
"Rapidly printing flexible, adaptable prototypes enables early developers to get everything done after product testing," said Darius Mober, principal engineer at BOSEbuild, who prints 10 or more prototypes a week for his colleagues in engineering, marketing, and operations. "These fully functional, flexible yokes adapt to head movements and allow the application, firmware, and acoustics teams to complete the necessary testing."
